As a nod to the original trilogy APH-6A Navy helmet inspired X wing helmets, this resistance helmet appears to have been inspired by another military helmet: the VietNam SPH-4 flight helmet. I have had one on my shelf for years. (the same helmet was used in ALIENS as the dropship helmet).

STAGE 2 Includes interior foam blanks, LASER CUT FOAM for the cheeks, metal microphone rod, black wiring.
STAGE 3 includes ALL OF THE ABOVE but adds earmuffs and your choice of VINYL SYSTEM GRAPHICS.

HOW IT WAS MADE:
To start with a basic shape, I used a motorcycle helmet and shaved and adapted it.
Using rasps and files and an orbital sander, the shapes were smoothed into the body.
Styrene bills were added to the sides using foam and styrene and built-up using bondo and sculpting medium.
As the shapes developed, we started refining the profile.
Sanding, sanding, sanding!
A foam sculpt was created to determine additional needed features. I went through about 4 versions of this shape.
SCULPTING THE BLASTHSHIELD
The blastshield was sculpted in WED clay on the pattern. It was molded in alginate to take a quick pull. I made a plaster buck off this mold and started the work of smoothing and shaping.

I created the rear shroud cover using an alginate mold with plaster mothermold.

REVISIONS AND REFINEMENTS:
The shroud is seen here being resculpted AGAIN (version 3). The cheek protector as sculpted in clay, molded, and the resulting buck was smoothed and refined.
The MOHAWK strip (homage to the classic pilot helmet) was sculpted onto the master buck, molded in aglinate for a quick pull, and then cast in stone.
The finer details were designed in CAD and laser cut in 1/8 acrylic. Assembled and reproduced. Here's one of the cad designs:
